97 TJ 4.0 Some pics of the first mod/repair of the lastest addition ;D Got new manifold from ebay, gaskets were local. Got a fair amount done this evening , will add more later. Big thanks to Mike Day for his help/advise with the modification and posting pictures Also replacing the leaky valve cover gasket while I'm in there and check some clearances. Notice the carbon build up on the intake, not sure if this is a normal thing or not. never been this far before Anyone got an opinion of this. Dont hold back. LOL ;D

OK, I bet Craig will give you $500 for the whole Jeep. I'm betting that black stuff is someone's attempt at repairing that crack. I haven't seen any build up on any of the cracked manifolds I've inspected. A TJ, huh? Norm's argument for getting/keeping a CJ wasn't as strong as Mike's? I bet it was that either that AC compressor or those coil springs that convinced you. Congrats on the Jeep!

The black stuff I was referring to was the actual buildup on the intake ports of the block. As for the stuff on the exhaust manifold which may or may not have been a weak attempt at getting an insp. stkr until the new manifold arrived is unknown to this point however Mr. Weld will be hearing form my attorney. After recovering the gas from the fuel rail, my plans are to convert this rig to the new ozone friendly 410a gas. 6-30-08 New manifold is complete. Everthing went surprisingly smooth. Just waiting for the inspection sticker lines to go down. (must be that ene of the month thing)

The black gunk in the intake ports is probably from the EGR/PCV, which is somewhat normal. The only ways to get rid of that happening completely (or at least a lot of it) that I have seen or heard of is to either run it at a high idle and use carb / throttle body cleaner regularly or a steam (water) injection set-up that has a filtration for the pcv line(s) or better filtration on the existing pcv line(s) or doing a high-idle water-spray cleaning / decarbon procedure (which you have to be very careful with the spray bottle and how much water you ingest into your engine, but it does work!). You would think the EPA-nazis would come up with something to make car manufacturers design a cleaner set-up... since they are so worried about hydrocarbons and their effect on the environment I like the 'new' exhaust header, looks like it is set up to relieve some of the stress / vibration that causes the cracks at the collector. A decent exhaust shop or welder with a mig / tig unit could have probably repaired the old one to pass inspection - but those repairs only last so long. I ended up replacing an entire exhaust system once because the cracks kept coming back - my '86 Ranger had a single-to-dual exhaust set-up that didn't incorporate a single-inlet, dual-outlet muffler, which caused most of the problem, the y-split in the tailpipe kept cracking at the welds.... could have been all the abuse from a heavy right foot that didn't help, either ;D Look forward to seeing the progress on this one, Andy, sounds like it'll be nice Dave G
